Radial forging process parameters, stress state during radial forging and effect of forging parameters on product performance

The production of drive shafts is done by means of radial forging, spline extrusion and martensitic hardening. The collaborative transfer project is conducted together with GKN automotive and Hexagon. Radial forging, an incremental forming process, is investigated with the aim of increasing the product properties by controlling the processing parameters. During each hammer stroke of radial forging, the inner and outer surfaces experience an alternating positive and negative triaxiality. The effect of radial forging parameters on change in density, void area fraction and impact energy is investigated. After spline extrusion, the shafts are austenitized, quenched and tempered to obtain a tough martensitic shaft. Even after martensitic hardening, the effect of radial forging parameters on the lifetime of the shafts is visible. Hence the aim of the project is to manufacture hollow tubular shafts using a damage-controlled process route.
